The EV Battery Safety Hierarchy

This episode explores the current landscape of electric vehicle (EV) battery safety technologies, focusing on which manufacturers are best equipped to prevent thermal runaway as of 2025. The safety ranking is derived from the battery chemistries used, battery design, cooling systems, and electronic management.The sources indicate that BYD (China) currently holds the lead in thermal runaway resistance due to its advanced technology. BYD utilizes the Blade Battery technology with LFP (lithium-iron-phosphate) cells, which are significantly more resistant to overheating and thermal runaway. Furthermore, their structural cell-to-body (CTB) battery pack enhances protection against mechanical damage and short circuits.Following closely is Tesla (USA), recognized for its excellent thermal management and cell safety. Tesla employs 4680 Gen 2 cells featuring full tab winding for uniform heat distribution, very stable ceramic separators (up to 180 °C), and a serpentine cooling system that isolates each cell to slow heat propagation and fire risk. Currently, Tesla's advanced 4680 cells and BYD's Blade Battery LFP are the most consolidated and proven thermal safety technologies.Other European manufacturers are rapidly improving. Renault, through its partnership with LG Energy Solution, utilizes safe LFP pouch-type batteries equipped with Cell-to-Pack (CTP) technology. This LFP chemistry is inherently stable against thermal runaway due to the less reactive iron and phosphate components.
